Packaging in online retail is usually discussed as branding — the unboxing moment, the tissue paper, the printed insert. That is the least consequential thing it does.

Packaging determines how many items arrive broken, which carrier weight and volume band you pay for, how fast an order can be packed, and how much material you buy and throw away. Those are operational costs that recur on every single order.


1. Packaging for ecommerce orders has four jobs, and appearance is the fourth


Rank them honestly before choosing anything.

Protecting the item in transit, keeping the parcel within an economical carrier band, allowing fast and error-free packing, and presenting well on opening. A choice made purely for the fourth frequently damages the first three.


2. Test by actually dropping it


Parcels are handled roughly, dropped, stacked and sometimes soaked.

Pack an item as you normally would and drop it from waist height onto a hard floor, on a corner. Do it a few times. This five-minute test tells you more about your damage rate than any supplier specification, and it is the step almost nobody performs.


3. Standardise on a small number of box sizes


A large range of sizes feels efficient and is not.

Three or four sizes covering most of your catalogue reduces purchase cost through volume, speeds up picking decisions, cuts void fill, and makes carrier banding predictable. Packers choosing between eleven options are slower and make worse choices.


4. Fit the box to the product, because empty space costs twice


Void space is charged for and it allows movement.

An oversized box raises the volumetric charge and lets the contents shift, which is how items arrive damaged. Reducing box size is frequently the cheapest available saving in the whole operation, since it reduces both carriage and breakage simultaneously.


5. Watch the carrier band boundaries deliberately


Small dimensional changes produce large price steps.

Whether a parcel qualifies as a letter, a small parcel or a large parcel can change the cost substantially. Knowing where those boundaries sit for your carrier, and designing packaging to stay just inside them, is worth real money at volume.


6. Choose void fill for protection and for handling speed


Void fill is judged on cost per unit and should be judged on total effect.

Paper, air pillows, corrugated inserts, moulded fittings. Consider how fast it is to use, how much storage space it consumes, whether customers can dispose of it easily, and how well it actually protects. The cheapest material is rarely the cheapest outcome.


7. Keep it easy to open and, where relevant, to return


Two customer-facing details worth more than decoration.

Packaging that requires a knife and destroys itself makes returns harder and creates a poor first impression. A resealable mailer or a box that can be reused for a return reduces the friction on exchanges and cuts your handling cost.


8. Take the environmental question seriously, because customers do


Excess packaging is now a common complaint rather than a niche concern.

Right-sized boxes, recyclable or paper-based fill, no plastic where it is not needed, and no packaging inside packaging. This generally aligns with cost reduction, which makes it one of the few improvements that is genuinely free.


9. Track damage rate and packaging cost per order


Two numbers that together tell you whether your packaging is right.

Damage claims as a proportion of orders, and total packaging spend divided by orders shipped. Cheaper packaging that raises damage is a false economy, and heavier protection that eliminates a damage problem you did not have is simply waste — you cannot tell which you have without both figures.
